Lean Manufacturing is a systematic approach to identifying and eliminating waste through continuous improvement by flowing the product at the demand of the customer.

Although lean manufacturing is fast becoming the latest fad, there are some pros and cons to the lean manufacturing techniques to consider before implementing them in your company.

Lean manufacturing is not a tool to reduce waste. It is a way to say that we assume there will be no conceptual innovations needs in your current process. So, we can find ways to maximize efficiency by maximizing efficiency in all the step-decomposed process. If you want to deal with waste, lean manufacturing will never discover new ways to remove them, just a way to get the minimum (and sometime, it is still huge) waste of time and brain for a already-known process.

The biggest point i have against lean manufacturing is that it has to be approved by all the chain of suppliers and customers to get few results, compared to all the organisation, communication and social disturbances.

To finish, i rarely saw a supplier choose lean system by its own will. It have been manufacturers that urged for it...So, if the lean system collapse, who will regret it ? Suppliers, customers, workers or manager?...

Making continuous small improvements is basic idea of Kaizen; and lean manufacturing was originally invented in the manufacturing floor to eliminate wasteful processes. Then it was expanded upward to the supply chain and downward to the packaging and shipping practices to cover the entire production stream.

Suppliers of materials and labors naturally want to maximize their incomes  therefore the manufacturers on the receiving end must initiate the bargaining to reduce unnecessary costs to them, and the suppliers will naturally resist. That's the nature of commerce.

I my experience, in order for the whole "value stream" process to work perfectly, all must buy-in to the this idea that it will benefit all in the long run. But if someone in the chain is not in good will, only looking for short term maximum gain, it will create stress in the entire system/process. But eventually the process difficulty will work itself out.

Any  new thing which require change from the existing practice will face such problems.Even in the home, a child who does not want to go to school also will resist in his/ herwn capacity.It is for the parents to take care of him/her.So any benovolent management committed for the change has to take pains and convince the team for the canges that lead to betterment. Change management  is a better

method to analyse and implement improvements

I fully agree with your views. It si not only manufacturing, now concept of lean become popular in many other fields as well to minimise the undue delay. Also if we see, with same concept some companies are running very good but others are not. because to implement anything we need culture and acceptance of the system. Same with lean manufactruing.

Your statement is true, not only for lean manufacturing, but for any improvement.

When an effort to cahnge fails due to lack of support/coordination from all concerned personeels, it is a fault of all concerned personnel. Lean Manufacturing as a concept should not be considered at fault.

Some time small changes in the process or in the working  make differance. Reduce the rejection. This can be achieved by studying different options.

It is always possible to find a method to eliminate or minimise wastes.For example ,I have adviced an induction furnace operator to use a particular chemical to make the slag more fluid.This reduced metal loss in slag.

What is required is

(a) become aware of the loss,

(b) investigating the  cause and finding solution

(c)finally elimination of  loss.

Generally the production team will be involved in the day to day problems in the operation and maintenences.So the team may not be aware of the losses and/or may have accepted it as a way to live with losses.

So some body has to look from out side ,analyse and impliment corrective measures.This may require modifications in the process flow, changing of technology or a group working.Gamba Kaizen etc will defenitely give results

Some times avery  small capital  expense may bring great savings.An open mind is needed from the management,and  work force to do improvements .Every system can be improved and always there is better way to work.Please accept it and try to find  the better way.

As we all know lean manufacturing company tries to use less of everything in the production this includes less of human effort and investment tool to develop new products ( this it reduces the overhead cost, operational cost) and manufacturing space ( workspace is one of the primary factors that keeps companies running smoothly and effectively )

This leads to sometimes huge vacancy of workers with no apologizes or reasons. In Europe, this is a real big trouble.

I red a social explanation interesting enough. Generally, lean manufacturing is associated with the idea that the worker is linked to the excellency of his company. A good idea is supposed to be used fast and by everyone from the head to the bottom of the hierarchy. The fact hierarchy must deals with representative workers members is in this way avoided, because the company claims loud and clear it is its goal to listen carefully to its workers needs with its own suitable management tools.

There are some truth in it. After working with a good quality expert, we both agreed about 80% of bad decisions are decisions coming from the top of the hierarchy which are not understood. Apart from any considerations of human bad nature.

Be right in 20% of the cases, considering decisions must be made, is a honorable figure, my opinion.

But lean manufacturing claims a little quickly it solved this problem and can skip the fact it can be wrong in 80% of cases. When workers are sick of it, they might consider leaving. If they are in cases they can bear it (read my other post profit strategy =) ), it is fine; if not, another worker/company/politic compromise must be signed, or troubles are appearing.

A loud and clear ''we were wrong '' from all company CEO is what everyone wants to hear, according the news. This sweet dream is just what we just want to hear, but everyone agreed we don't need to go that far, if everyone accept to talk each others. I think maybe a new compromise is in progress. If we understand well the old one, we are improving the chances of finding a good one.

Eric i agree with you, Lean manufacturing is a production practice that considers the expenditure of resources for any goal other than the creation of value for the end customer to be wasteful, and thus a target for elimination. In a more basic term, More value with less work.

cons of lean manufacturing

  • In order to make lean manufacturing completely successful you must have the backup of everyone from employees to upper management. This can sometimes be difficult to attain as some people do not take well to change.
  •   When you are trying to implement lean manufacturing you must have leaders within your company that can direct teams. These must be people with a good rapport and are well liked with employees as well as management. As is the case with all businesses, there are personality clashes and sometimes it is hard to get people to follow and take orders from their co-workers.
  •   Training for lean manufacturing is a constant ongoing process, and when first starting out it takes a lot of time and effort on everyone's part. You may find that employees get sick of all the "new stuff" and just want to go back to how things were, or you yourself might get tired of everything.

Before trying to implement lean manufacturing, the  support of everyone is needed from employees to the top management. And this can take time because people tend to shy away from change.

Change in manufacturing process can be difficult and it is one of the disadvantages of going for a lean manufacturing. To make lean manufacturing successful, everyone in an organisation(employees to upper management) should support the change which is going to take place. This can sometimes be difficult to attain as some people do not take well to change.
